The Plant That Was Paying for Air Nobody Used

A food plant had a 30 kW air compressor that ran almost constantly. The production manager said, “We need another compressor — demand is growing.” We did a leak survey. We used an ultrasonic leak detector (a $300 handheld microphone that hears the hiss of escaping air). In one shift, we found 47 leaks — a cracked fitting, a blown hose, a stuck drain valve, a cylinder rod seal weeping. We fixed the obvious ones that night. Why Leaks Cost So Much

Compressed air is expensive energy. A 30 kW compressor delivering 1000 L/min at 7 bar costs roughly $0.02–0.05 per cubic meter (depending on electricity price). A single 3 mm hole at 7 bar leaks about 60 L/min. That is $300–$600 a year, per hole. Forty-seven holes? Fifteen grand. And the leak is constant — 24 hours a day, even when the machines are off.

The compressor runs to keep up with the leaks. The pressure drops, the valves cycle slower, and operators turn up the regulator — which wastes more air. It is a vicious cycle.

The Ultrasonic Leak Detector

Air leaks hiss at frequencies above human hearing (20–40 kHz). An ultrasonic detector is a directional microphone that picks up this hiss. You walk the plant with the wand; when you point it at a leak, the meter jumps and the headphone hisses. It works even in a noisy plant (the background noise is low-frequency; the detector filters it out). This is the single best tool for leak surveys. It pays for itself on the first hole.

The leak rule: Do a leak survey once a year (and after any maintenance that touches the air system). Most plants leak 20–30% of their compressed air. The 45% duty cycle drop was not an anomaly — it was normal.

Where Leaks Hide

Leaks are not always loud. They hide in:

  • Drain valves: The auto-drain that sticks open. Hissing in the filter bowl.
  • FRL fittings: The quick-connect that is not fully seated.
  • Cylinder rod seals: A slow weep past the wiper. You see oil mist; you hear nothing.
  • Hose reels: The swivel connection that leaks under pressure.
  • Threaded fittings: The pipe thread that was not sealed properly.
  • Blow guns: The trigger that does not fully close.
  • Condensate drains: The manual valve left cracked open.

You will not find these with your ear. The ultrasonic wand does it in minutes.

Not all leaks are equal. The detector reads leak size (in L/min or dB). Fix the big ones first — a 60 L/min leak on a drain valve is worth ten 5 L/min leaks at a fitting. List every leak with its size, location, and cost. Fix the top 10 that week; schedule the rest. The 47-leak survey had 12 big ones that caused 80% of the waste.

How to Fix a Leak Properly

A leak that returns after a week was not fixed right. The rules:

  • Shut off the air and vent the line before working on it. A pressurized fitting can whip and hurt someone.
  • Cut the hose cleanly. A frayed hose end leaks at the barb. Cut 10 mm off, reinsert.
  • Use thread sealant (Teflon tape) on pipe threads. Do not use it on NPT fittings that are already factory-sealed.
  • Replace the fitting, do not overtighten. Overtightening cracks the body.
  • Test after repair. Spray soapy water on the fitting; no bubbles means no leak.

A Leak Survey Procedure

  1. Take the plant offline except the compressor (or schedule during non-production).
  2. Walk every line with the ultrasonic detector.
  3. Mark each leak with a tag and record the size (dB or L/min).
  4. Prioritize the top 10 leaks by size.
  5. Shut off, vent, repair (cut hose, replace fitting, tighten).
  6. Soap-test the repair.
  7. Record the duty cycle before and after (prove the saving).
  8. Survey again in 12 months.

The Bottom Line
