The Cylinder That Slammed Home on Air-Up

We connected a cylinder to the plant air. When the operator turned on the air (start of shift), the cylinder slammed to its home position. Fast. Loud. A part was in the way — it got knocked. The problem: no soft-start. The full plant pressure (6 bar) hit the cylinder instantly. The cylinder ran at full speed (no flow control, article 124) and slammed. We added a soft-start valve (also called a slow-start or gentle-start valve) on the machine’s air supply. On air-up, the soft-start valve ramps the pressure (from 0 to 6 bar over 1–2 seconds). The cylinder moves slowly on air-up. No slam. The mistake was feeding full pressure on air-up.

What a Soft-Start Valve Does

A soft-start valve (a.k.a. safe-start or slow-start valve) sits between the plant air supply and the machine’s pneumatic circuit. On air-up (when the supply valve opens), the soft-start valve:

  1. Initially allows a small flow (a bleed) to fill the machine slowly.
  2. After 1–2 seconds (when the machine is partially pressurized), it opens fully (full flow).

The machine’s cylinders don’t slam (the pressure ramps). The operator isn’t hit by a fast-moving actuator on startup.

Step 1: Why the Slam Happens

Without a soft-start, when the plant air is connected, the full 6 bar hits every cylinder at once. A spring-return cylinder (article 121) returns to its home position instantly (at full speed). A double-acting cylinder moves whichever way the valve’s spring returns it. If a part (or a person) is in the way, it gets hit. The soft-start ramps the pressure so the cylinders move slowly on startup.

The soft-start rule: Any machine with cylinders that move on air-up needs a soft-start valve. The cylinder that slammed had no soft-start (full pressure on air-up). A soft-start ramps the pressure over 1–2 seconds. The cylinders move gently on startup. The operator isn’t hit.

Step 2: Soft-Start vs Regulator

A regulator (article 119) sets the working pressure (e.g., 4 bar). It doesn’t ramp on startup (it just opens when the supply is there). A soft-start valve ramps the pressure (0 → 4 bar over time). They’re different:

  • Regulator: Holds a constant pressure (during operation).
  • Soft-start valve: Ramps the pressure on startup (after an e-stop or air-up).

Most machines need both: a soft-start valve (on the supply) plus a regulator (for the working pressure).

Step 3: Connection to E-Stop (Article 98)

The soft-start valve is often tied to the safety circuit (e-stop). When the e-stop is pressed, the air exhausts (the machine stops). When the e-stop is reset, the soft-start ramps the air back (the machine doesn’t slam). The soft-start valve is controlled by the safety relay (article 127). Reset the e-stop → soft-start ramps → machine restarts gently.

Step 4: Exhaust (Dump) Valve

Many soft-start valves also have a dump function: on e-stop (or air loss), they exhaust the machine’s air (the cylinders go to a safe state — usually home, with a spring return). The air dumps fast (the machine stops immediately). The soft-start ramps on the way back. This is the “safe start/dump” valve.

Step 5: Adjust the Ramp Time

The soft-start valve has an adjustment (the ramp time). Set it for 1–2 seconds (long enough to prevent a slam, short enough to not delay production). Too fast, and it slams. Too slow, and the machine waits 5 seconds to start. 1–2 seconds is typical.

A Soft-Start Checklist

  1. Do the cylinders move on air-up? (Slam?)
  2. Is there a soft-start valve on the supply?
  3. Is it tied to the e-stop? (Ramp on reset?)
  4. Does it dump (exhaust) on e-stop?
  5. Is the ramp time 1–2 seconds? (Adjusted?)
  6. Is there a regulator downstream? (Working pressure?)
  7. Do the cylinders move gently on air-up? (Test?)
  8. Does the machine restart safely after e-stop?
  9. Is the soft-start valve rated for the flow? (Article 135?)
  10. Is it accessible? (For service?)

The Bottom Line

Pneumatic soft-start valve ramps the air on startup. The cylinder that slammed had full pressure on air-up. Add a soft-start valve (ramp over 1–2 seconds). Tie it to the e-stop (dump on stop, ramp on reset). Pair it with a regulator (for working pressure). The machine that starts gently wasn’t the slowest one — it had a soft-start valve.
