The FRL That Flooded the Floor

We installed an FRL (filter-regulator-lubricator, article 84) on a machine. The filter bowl had a manual drain (a small valve at the bottom). On the floor, a month later, the drain valve was left open (or leaked). Water pooled under the machine. The maintenance person had been draining it weekly, but forgot one week. The bowl filled with condensate and overflowed. We switched to an automatic drain (a float drain that opens when the bowl is full). No more manual draining. The mistake was using a manual drain on a machine that ran 24/7 — someone has to remember to drain it.

The FRL Bowl (Where Water Collects)

The filter’s bowl (transparent or metal) collects condensate (water) from the compressed air. Compressed air is warm when it leaves the compressor; when it cools in the line, water condenses. The filter traps this water in the bowl. If the bowl fills up, the water gets carried downstream (to the valves and cylinders).

For a 24/7 machine, use an automatic (float) drain. No one has to remember. The FRL that flooded the floor had a manual drain that was forgotten.

Step 2: Filter Element Replacement

The filter element traps dirt and oil aerosols. Over time, it clogs (pressure drops across it). The machine gets less air (cylinders slow down).

Replace the filter element:

  • Pressure drop: If the pressure after the filter drops (vs the inlet), the element is clogged. Replace it.
  • Time: Every 6–12 months (depending on the air quality). In a dirty factory (wood, dust), every 3 months.
  • Visual: Some bowls have a sight glass. If the element looks dirty, replace it.

Keep spare filter elements in stock (article 100). A clogged filter stops the machine.

Step 3: Lubricator (Oil Mist)

If the FRL has a lubricator (oil mist, article 84), it adds oil to the air (for lubricating valves and cylinders). Check the oil level weekly. Refill with the recommended oil (ISO VG32 or similar). If the lubricator runs dry, the valves and cylinders wear.

For modern cylinders (pre-lubricated with grease), a lubricator is often not needed. But if the machine has one, maintain it.

Step 4: Regulator Setting

The regulator sets the output pressure (article 84). Check it periodically: the pressure might drift (vibration, temperature). Use a gauge (or a pressure switch, article 115) to confirm the pressure is correct.

Don’t set the regulator higher than needed. Higher pressure = more air consumption, more wear. Set it to the minimum the cylinders need.

Step 5: Maintenance Schedule

Put the FRL maintenance in the schedule (article 88, 100):

  • Weekly: Check oil level (if lubricator).
  • Monthly: Check the bowl (is the auto drain working? Is water present?).
  • Every 6 months: Replace the filter element.
  • Every year: Inspect the regulator (does it hold pressure?).

Document this in the manual. The maintenance person knows when to do what.
